I've been handling heating and hot-water orders for a small mechanical contractor for 12 years. If it reads high when the water is actually cold, the safety sees an overheat condition and trips the reset.

What is a thermostat? In simple terms, it's a switch that reacts to temperature. But in a water heater, there are usually two temperatures at play: the water temperature and the temperature inside the electrical or refrigerant components. The reset trips when the second one goes out of range.

The 2.5-gallon unit that embarrassed me

September 2022. We had a small Stiebel Eltron 2.5gal hot water heater under a break-room sink. Customer said it was tripping its reset every 30 minutes. The unit is tiny—the kind you put under a sink. I assumed a calcified element.

I ordered a new element, swapped it, and left. The reset tripped again the same afternoon. The customer wasn't thrilled.

On the second visit I actually measured the water temperature at the tap. It was 108°F. The thermostat inside was sending a false high-temperature reading to the safety, so the heater thought it was boiling. $45 part. Because I didn't want to admit the first visit was wasted, I also replaced the thermostat at no charge. That one cost me $145 in labor and a bruised ego.

Dodged a bullet? Not really. But I was one step away from ordering a new PCB, which would have been a $280 mistake on top of the $145 one.

The outdoor fan that had nothing to do with the heater (until it did)

The bigger lesson came in 2024. We had a Stiebel-Eltron tankless unit on a commercial job that kept throwing the reset late in the afternoon. Same complaint: reset button, every day around 4 p.m. First suspect? Incoming water temperature. Not it.

The outdoor fan on the heat-pump water heater next to the unit was starting to fail. That fan pulls air across the heat exchanger; when it slowed down, the system couldn't reject heat fast enough. The water heater wasn't overheating—the refrigerant loop was. The heat pump's safety shut down, backup elements kicked in, and the tankless unit's reset followed. It took two service calls to connect a failing outdoor fan to a reset button on a completely different water heater.

And then there was the K&N air filter. On that same call, the customer's HVAC return plenum had a K&N air filter—the washable kind. I was convinced that was the root cause, because a high-airflow filter can still change the pressure in a mechanical room. It wasn't. The filter was fine. It just looked guilty because it was the only visible airflow thing in the room.

What it cost us

Let's add it up: first wrong element swap, $145 labor plus a $45 part. Second trip to replace the thermostat, $145. Add in the embarrassment and a customer who started with 'I thought you guys knew these units,' and the cost is higher than the invoice.

I don't have hard data on how often reset-button trips are thermostat faults versus element faults versus airflow problems. But in the 14 cases we logged from 2022 through 2024, 9 were thermostat-related, 2 were fan capacitors, 1 was a loose neutral, and 2 were actual element failures. This checklist worked for us, but we're a mid-size service contractor in a metro area with reasonably stable voltage. If you're dealing with long extension cords, old service panels, or very hard water, the order of suspects changes. Your mileage may vary.

What was best practice in 2020—replace the element, replace the stat, replace the board—doesn't apply in 2025. The fundamentals haven't changed: you still need a heat source, a sensor, and a way to get rid of heat. But the execution has transformed.
